A curtain manufacturer had a large order being produced overseas for his retail customers in the US. Eight thousand sets of floor-length blackout curtains.
What was received at their distribution center had problems. Stains. Fabric flaws. Sewing and workmanship issues throughout the run. And the one defect a blackout curtain can’t have is holes in the blackout fabric. Just hold a set of curtains up to a window and you could see daylight coming through it.
When an order that size comes back wrong from the manufacturer, the instinct is to treat it as one decision: accept it or reject it. But 8,000 sets are never uniformly bad. Some of them are fine. Some need a little bit of work. Some are genuinely unsellable. Nobody knows which is which until someone physically looks at every single unit.
That’s what Darn It! does.
Our Apparel Inspection team sorted all 8,000 sets into three categories. Good — first quality as received. Repairable — sewing repairs and minor spot cleaning would bring them back to first quality. Damaged — major sewing errors, holes too large to close, defects past the point of economical repair.
6,855 sets were fine as-is. Our Apparel Repair team repaired 459 sets in our sewing and spot cleaning departments. 686 sets were beyond saving.
The good sets and the repaired sets were packaged together and shipped back to the customer as sellable inventory.
The damaged sets we held, documented, and eventually shipped back to the overseas manufacturer that produced them.
The customer didn’t lose the order. They lost the portion that was genuinely unsalvageable, and got the rest back in time to sell.
91% of the order was saved.
A bad shipment is rarely all bad. It just looks that way until someone goes through it piece by piece.
